I'd got confused with all the pipes and hadn't looked closely enough to where they went.
I've by passed the fuel filter and will wait to see if the problems re-ocure.

Is it worth putting in a small tempory inline filter while I'm conducting this test, to protect the pump/injectors?

Just picked up your problem. It would be worth giving Pete Geeson 07810 203 500 a call on the phone. He has done servicing and coolant change for me. Lives in Melton and works out of Lower Broughton. As he works for himself it may be that he would be prepared to come to you if all else fails.

No solution has been posted because the issue has not been resolved yet.

I have bypassed the fuel filter and left the vehical standing for 3 days.
if it starts properly Tue,wed, thr, friday then I will conclude that the problem is either:

1) fuel filter o ring seal broken.
2) fuel filter sensor leaking
3) Fuel filter housing having become porous.

I only live in Loughbrough so if you see a blue over silver "w" reg bongo on the roads in the area you will know I have my sorted and you can give me a beep!!

The van started on Tuesday having been left standing for 3 days.
However it did not start on Wednesday as the fuel had run back into the tank.

So this means that the problem is noththing to do with the hoses, clips, fuel filter or fuel filter housing, and most likely means its a problem with the pump itself.

So I'm going to refit all the origional hoses and put a non return valve in between the filter and the pump. Hopefully this will solve the issue.

Long term I'd like to get the pump problem resolved but it sounds expensive and I'm sick of spending all my money on this thing!

I am still struggling with my van. My local garage has been through the entire fuel system and we have concluded it must be the pump that is faulty. As well as letting fuel back to the filter mine also cuts out on tickover when hot due to fuel starvation (i.e. as if the pump cannot suck hard enough). Does your can also do this? 1st symptoms for me when it was not as bad were occasional dipping of the revs at tickover.

When its cut out, you then see all the fuel running back to the filter/tank.

What we are stuggling to find out is where the air is comming from. The pump seals people talk about replacing are on the pressure side of the pump so I don't think it can be these that are damaged, but there must be a leak somewher on the suction side drawing air in.

Anyhow my van is supposed to still be under warranty from G+P campervans so its going over to them to get the pump looked at. If it turns out to be this I will let you know.

Ian Taylor said that if it was a seal gone, then I'd get the air comming in and the fuel running back every day not on random occasions.

Once mine gets going it splutters into life life, kicks out a bit of white smoke and then runs fine, aspecially after 5 mins when the engine is warm. I've never had it cut out or stall. However I dont remember the revs being particualt stable especially when cold. I'll have to pay closer attention.

Am I correct i thinking that a bad connection in the fuel run back pipe from the pump to the tank couldn't cause this?

Are these two grooves on the underside of the metal pipes that take fuel from the diesel pump to the injectors
meant to be here? Cos to me they look suspiciously like CRACKS!

Mmm, the sort of cracks that might let air into the fuel sytem and allow the diesel to run back to the tank...

They do look like corrosion but no obvious sign of fuel leakage - diesel tends to "weep" easily and show a trace on the pipe...................never seen that kind of corrosion there before

Between the fuel-leak-pipe and the Fuel pump their is a 3 inch piece of hose (external diameter 8mm, internal 5mm) which connects to the fuel pump via a double headed banjo set up. The second head of the banjo feeds into return hose to the fuel tank.

The pipe has been removed when the pump front seal was replaced. where this hose connects to the fuel pump the rubber has lost its integrity and become slack and very loose. The 8mm spring clip does not have enough tension for an air tight seal.

Is this likely to be the cause of my fuel run back?

I'm not sure i can replace that one.

The end that isn't attached to dielsel pump goes up under some kind of metal lip and is mixed in with metal tubes. I can't see anyway of getting my hands near enough to it to be able to tighten a jubilee clip.

Just looked at the photo on that link you posted.

and yes then hose I'm talking about is all cracked up at the ends like that one.

So this could be the culprit.
