Just taken another look at the original pics - where could that lump of grot (if thats what it is) come from? bloody big piece of crud to be swilling around the cooling system.

I've been wondering what happens in the parts procurement world. If Mazda issue a specification that a header supplied for use in the Bongo assembly must meet, and if they have more than one supplier (quite possible), then different suppliers might still each adopt different manufacturing techniques. Out of interest, are there any identifying details on the header tank that might be compared with other header tanks?

It looks as though it may answer the baffles question, as it says (amongst other things):
Could this be what the fuss is all about?The baffled tank is an expansion tank with three chambers or baffles. This tank design allows the thermal fluid to efficiently cool as they are separated through chambers that prevents co-mingling of hot fluids. Thermal systems normally have a heat transfer loop, baffle expansion tanks aim to decrease the degradation rate of thermal fluid due to oxidation.
Still no idea what the valvey thing is though

Whoever split the tank open and passed the photos to Steve may have a pretty good idea what it is. It's always easier if you can see the actual thing.

Did you notice the bit.......'Mazda expansion tank designs vary on the type of engine fluid held for specific year, model, and make of vehicle applications' Does this re-open up the 'valvey thing' for further digging? It certainly looked like a 'valvey thing' to me (love that phrase - good un Mike)

I think the tanks secondary purpose is expansion and degassing the primary function. This would help make sense of the 'maze' of sections and the different size connections. The small 'thing'
that sits in front off the small pipe is NOT a valve and not meant to move.
